Category X Deficiency — Immediate Action Required

EX Academy Knowledge Base · IEC 60079 · CompEx Preparation · 2025

A Category X deficiency under IEC 60079-17 is the most serious classification — it means the protection mechanism of the equipment is compromised and there is an immediate risk that the equipment could become an ignition source. Equipment with a Category X deficiency must be taken out of service immediately.

Why Category X Requires Immediate Action

Ex equipment relies on its protection mechanism to prevent ignition of the surrounding explosive atmosphere. When that mechanism is compromised — whether through physical damage, incorrect assembly, or wrong component — the equipment no longer provides the protection it was certified for. In a Zone 1 or Zone 0 environment where a gas-air mixture may be present, this creates a genuine explosion risk.

Category X Deficiencies — Complete List by Protection Type

Ex d (Flameproof)

  • Missing bolt(s) on enclosure cover — flamepath pressure resistance compromised
  • Flamepath gap exceeding IEC 60079-1 Table 1 limits for the gas group
  • Open cable entry — no gland or stopping plug
  • Cable gland thread engagement below 5 full turns
  • Stopping plug with fewer than 5 full thread turns
  • Flamepath surface damaged, burred, or corroded to the extent that gap limits are exceeded
  • IIB-rated equipment installed in IIC area
  • Non-barrier gland on clearance entry of Ex d enclosure
  • Non-barrier gland on threaded entry of Ex d enclosure >2 litres

Ex e (Increased Safety)

  • IP gasket damaged or missing — moisture has entered and reached live parts
  • Cracked enclosure body allowing direct ingress path
  • Exposed live conductors beyond terminals creating flashover risk

Ex i (Intrinsic Safety)

  • Zener barrier with failed diode (open or short circuit)
  • IS and non-IS circuits connected together
  • IS earth connection broken or missing
  • Entity parameters violated — incompatible apparatus connected

General

  • Any equipment where internal explosion or fault could reach the external atmosphere
  • Equipment operating above its certified temperature class limit
  • Equipment in a zone higher than its EPL allows
Do Not Restore Without Rectification

Equipment with a Category X deficiency must not be returned to service until the deficiency has been rectified and the equipment re-inspected. Even if the production impact is significant, there is no safe justification for energising Category X equipment in a hazardous area. Document the deficiency, remove from service, escalate, and arrange rectification.
